
One of the most memorable conversations I’ve had during my career started with a customer who called looking for a 40,000-pound forklift.
After about twenty minutes discussing his operation, I told him something he was not expecting: “I don’t think you need a 40,000-pound forklift.”
There was a long pause. Then he laughed and replied, “You’re the first forklift salesman who’s ever tried to sell me a smaller machine.”
That conversation illustrates one of the biggest misconceptions I see in material handling. Many buyers assume that purchasing the largest forklift they can afford automatically gives them more flexibility. In reality, selecting more capacity than the application requires can increase cost without improving productivity.
Bigger Isn’t Always Better
A higher-capacity forklift generally costs more to purchase, but the extra expense does not stop at the purchase price. Larger machines can also mean higher freight costs, increased fuel consumption, more expensive tires and parts, greater maintenance requirements, and more operating space.
If the application does not require the additional capacity, those costs become unnecessary operating expenses for years to come.
There are situations where additional capacity is absolutely necessary. The point is not to automatically buy smaller. The point is to buy the machine that safely handles the actual load, at the required load center and lift height, in the space where it must operate.
Capacity Is Only One Part of the Equation
A forklift’s rated capacity is only one part of the specification. Before recommending equipment, I ask questions about the heaviest load, load dimensions, load center, lift height, mast requirements, attachment weight, operating surface, aisle space, daily operating hours, and whether the truck will work indoors, outdoors, or both.
Those answers often determine the correct forklift more accurately than the capacity number a buyer initially has in mind.

A high-capacity pneumatic forklift may be the right answer when the load, surface, and operating environment truly require it.
For example, the same 40,000-pound nameplate capacity can produce very different real-world results depending on mast height, fork length, carriage type, attachment weight, tire configuration, and load center. A machine that is ideal for one application may be inefficient or unsuitable for another.
That is why an application review matters. Capacity should be confirmed through the full configuration, not assumed from the model designation alone.
Oversizing Can Create New Problems
Buying extra capacity can feel like a conservative decision, but oversizing can introduce problems of its own. A larger forklift may have a wider turning radius, longer wheelbase, greater operating weight, higher fuel consumption, and reduced maneuverability in tight production areas.
It can also make trailer loading, dock work, indoor travel, and movement between departments more difficult. In some facilities, the oversized machine becomes less productive simply because operators cannot position it efficiently.
The best safety margin comes from a properly specified truck with verified residual capacity, not from choosing the largest machine available without evaluating the application.
Every Application Is Different
A steel service center has different requirements than a machinery mover. A warehouse moving palletized products has different priorities than a lumber operation, manufacturing plant, port, or transload facility.
Even two companies lifting the same weight may need completely different forklifts because the load dimensions, attachment, surface, lift height, and available space are different.

Specialized loads and attachments can influence forklift selection just as much as the rated lifting capacity.
This is where experience becomes valuable. The correct recommendation comes from understanding what the forklift will actually do every day, not simply matching a capacity number to a price list.
Sometimes the answer is a larger pneumatic forklift. Sometimes it is a cushion-tire truck, an extendable-counterweight forklift, a specialized attachment, or a smaller machine with the correct configuration.
The Best Forklift Is the Right Forklift
Over the years, I have recommended new forklifts, used forklifts, refurbished equipment, rebuilt machines, and occasionally a smaller forklift than the customer originally requested.
Not because the smaller machine was cheaper, but because it was actually the right solution.
The goal is not to sell the biggest forklift. The goal is to help the customer select equipment that will safely and efficiently support the operation for years to come. Taking the time to understand the application can prevent an expensive mistake and often save thousands of dollars over the life of the equipment.
Final Thoughts
A forklift buying decision should not begin and end with a capacity number. It should begin with the load, the environment, the operating conditions, and the work the machine must perform.
Bigger is sometimes necessary. But bigger is not automatically better. The right forklift is the one that fits the application.
